Downtime rarely has a single cause. Reducing it requires separating maintenance, missing material, changeovers, and waiting for instructions; each calls for a different response.
Measure stoppages in detail
A generic downtime code prevents improvement. Record start, end, affected asset, and observable reason to find the few causes that consume most hours.
- Separate planned from unplanned downtime.
- Capture the reason at the event.
- Review an hours Pareto every week.
Strengthen maintenance
Preventive maintenance should protect the components that stop the constraint, not simply complete an unprioritized checklist.
- Schedule checks by condition and criticality.
- Stock spares for recurring failures.
- Document root cause for major failures.
Cut changeover and waiting
Preparing tooling, programs, and material before stopping an asset shortens changeovers and prevents incomplete restarts.
- Separate internal and external setup tasks.
- Use job-specific preparation lists.
- Confirm material and drawing before starting.
